Today, plastics are utilised in areas previously considered impossible. Industrial-scale evaporation is one of them. Windsor Sathyam MVR's evaporation technique works in exactly the same way as conventional mechanical vapour recompression or multi¬effect evaporator, but with a lower temperature difference. The Windsor Sathyam MVR is designed to work efficiently at low temperatures without steam or coolants, saving operating costs drastically. The evaporator is based on the Mechanical Vapour Recompression principle. The energy source of the system is the latent heat released when the vapour evaporated from wastewater is condensed. This vapour is used as the heating medium after its pressure and temperature are increased using a high speed centrifugal fan as the vapour re-compressor.

Preheated effluent is pumped to the horizontal cylindrical vessel and uniformly distributed on the patented heat transfer element made of polymer. The polymeric heat exchanger modules are placed one after the other along the length of the vessel. As the water flows down, evaporation takes place. The vapours are sucked by a high-speed centrifugal fan, (kept outside the vessel) which increases the pressure and saturation temperature. The saturated vapours condense on the inner surface of the patented heat exchanger and releases latent heat to the effluent. The clean condensate is then collected in a pipe connecting all the heat exchanger modules at the bottom. The concentrated effluent is pumped out for disposal or further treatment in a crystalliser. The entire system works under vacuum and the volatile gases, if any, are removed by the vacuum pump.

Advantages over Conventional Evaporator:

Windsor Sathyam MVR evaporator addresses three main drawbacks in conventional evaporator using steam in treatment of high TDS (Total Dissolved Solids) wastewater:
1. High Operating Cost
2. Scaling
3. Corrosion
Though evaporation is logically the most efficient treatment method for wastewater, it is not preferred due to high operating cost. But Windsor's patented polymeric heat exchanger has the 3-in-1 treatment advantage, i.e., saves cost, reduces scaling and eliminates corrosion problems. An evaporator that offers the most desirable results: predictable operating costs and reduced costs of environmental impact.

Besides the NIVR process, this evaporator has several other merits when compared to conventional evaporator:
• The heat energy required in evaporation is proportional to the temperature difference and the area of heat exchanger surface. Conventional MVR evaporator operate at a higher temperature difference and lower area of heat surface. Windsor Sathyam MVR evaporator works with higher area of heat transfer surface and lower temperature difference and this means lesser energy per unit of condensate produced
• Being made of polymer, larger surface areas are inexpensive. This means lower replacement cost of heat exchanger at a fraction of the equipment cost
• The MVR evaporator requires no steam except for the initial heating
• Scaling and fouling on a flexible plastic film is much lower than conventional metallic rigid surfaces
• Due to polymeric heat exchangers, corrosion is not an issue at all and therefore no need for costly metallic materials like titanium alloy, etc.
All the above translate into low running cost. The equipment consumes 8-12 kWh per m3 of condensate only and there is no steam consumption except to the extent of initial heating-up. It is only a fraction of the running cost with steam evaporator.

More Merits...

Using MVR evaporator as a sole treatment method, for example, in textile waste water treatment gives some unique benefits:
• The primary, secondary and tertiary treatment needed in processes based on reverse osmosis can be skipped. The effluent from the collection sump is pumped directly to the Evaporator after simple pretreatment like flotation or online neutralisation.
• No colour removal and hence no sludge.
• No biological aeration and clarification.
• No reverse osmosis, which requires extensive pre-treatment like sand filter, carbon filter, ultra filtration etc.
• No process interruptions due to cleaning of RO membranes.
• The process depends only on the evaporator and not on different steps like colour removal, aeration, clarification and reverse osmosis and therefore the process sequence becomes very simple. More steps mean more chances of imbalance in the treatment. The process, variables are minimal and therefore the wastewater treatment is more feasible.
• No civil structures for primary clarifier, biological aeration and secondary clarifiers etc.
• The capital investment is only marginally higher than conventional treatment followed by reverse osmosis and conventional evaporator. This simplified process of 100% evaporation route for the entire treatment of wastewater is eminently suited for new treatment plants.
The evaporation method is the only treatment that removes impurities from coarse particle size down to ionic size. Windsor Sathyam MVR saves energy by working efficiently and the energy costs can be up to 80% less than other equally efficient technologies. Large heat transfer surface area and low-pressure operation enable the use of compressor fans and correspondingly low energy consumption. Windsor takes care of the solids in wastewater that are to be removed or recovered before release, which in turn ensures that the cleaned wastewater is as harmless as possible. The chemical-free process inside the heat exchanger, with the reduced number of stages in the process, makes the treatment system more conducive to the environment as well.

Besides, Windsor Sathyam MVR system design allows new innovations to be retrofitted to existing plants.

Unique Services

At Windsor, one has an array of options to choose, which suits any given industrial need. The company helps from the basic analysis to systems design, installation and start up after-sales support to ensure a plant's reliable long-term operation. It also helps a smoother transition from conventional evaporator to the MVR plastic evaporator.

Preliminary Analysis:
The analysis of the water sample helps in determining the viability of evaporation and the process parameters and whether any pre- or post-treatment is needed.

Design & Implementation

Based on analysis, the plant is designed and built to optimum quality standards. The key component, polymeric heat exchanger is manufactured at our own plant.

Service & Support

To assure optimum performance throughout, the company undertakes annual operation and maintenance contract.

(Windsor Sathyam Separation Systems, 61/2 U R Nagar, Park Road, Anna Nagar West Extension, Chennai 600 101. Coping with stringent environmental regulations by the government and sustaining plant profitability becomes a difficult balancing act. To choose an effective wastewater treatment systems, one needs to understand the process at the grass root levels. In the absence of treatment or due to insufficient treatment of hazardous wastewater, the water bodies and the ground water are increasingly getting contaminated over the years. Therefore, governments all over the world are insisting on zero discharge to stem the pollution fallout.

Industrial companies face additional challenges. Process water may be scarce or of low quality. The wastewater stream may contain solids that need to be removed. Issues like these make the recovery and re-use of wastewater inevitable in countries where there is a chronic water shortage and rampant pollution.

Why Evaporation ?

Evaporation is the only treatment method that removes impurities from coarse particle size down to the ionic size. The evaporator is an essential equipment in the sequence of wastewater treatment, without which the problem of dissolved solids cannot be tackled at all.

Evaporation is the best option when:
• The effluent contains inorganic substances (salts, metals), both inorganic and organic substances, or other non-volatile toxic substances
• You can re-use the treated water in your process
• You are facing strict discharge limits, and/or
• You want to minimise the concentrate that contains the solids.
For instance, evaporation removes more salts and COD (Chemical Oxygen Demand) from paper industry effluent than any other single treatment method. All non-volatile compounds can be completely removed resulting in recovery of very pure distillate and reduction in contaminant volume.

Machine Cutting Tools

Machine Cutting Tools

Machine Cutting Tools Today:

All these and more are still being used today, some have progressed from simple metallic Machine cutting tools made of high-speed steels, to cemented carbides with hard metals like tungsten carbides being used as 'inserts'. These Machine Cutting Tools inserts made the life of the machinist easy, because they were harder [and hence perishable, or breakable by jerks, jolts or sudden dynamic loads] but longer lasting than the tougher metallic tools.

Polycrystalline Diamond and PCBN cutting tools are the Machine Cutting Tools of the future, ideally suited to advanced production techniques and machining of abrasive materials.

PCD [Poly-Crystalline Diamond]: For machining non-ferrous materials, carbon, ceramic, fiberglass composites, plastic and rubber.

PCBN [Poly Crystalline Cubic Boron Nitride]: For machining hardened ferrous materials, tool steel, alloy steel and cast iron.

Cubic boron nitride - a ceramic with magical properties increased the cutting speeds from a mere one-meter per second to ten metres per second and higher. One cannot ignore the huge problems, posed by such monstrous feed-rates. The work piece would heat up to nearly the melting point of the steel, and the cutting tool would get welded to the same. This is called galling, and it is virtually a nightmare for the machinist, quite capable of totally ruining not only the cutting tool but destroying the work piece in the process too.

Then comes the rigidity problem. No metal will remain hard at temperatures beyond seven hundred degrees Celsius while in high speed machining today much higher surface temperatures are routinely encountered, and dealt with very competently. No softening of the tool takes place. The coolants and lubricants used, have had to march along with the progress in cutting tool materials, their specialised inserts made of hard-metals like carbides, and their more and more specialised thin film coatings.

The advent of coated tools, half a century ago revolutionised the cutting tool industry. Just a thin film of one or two microns of some super hard ceramic e.g., titanium nitride, most widely seen in industry for decades as the shining golden coating that may be up to 84 HRc hard [while the best of the HSS cutting tools in earlier eras were barely up to 68 or 70 HRc max. Alloyed ceramics like aluminium titanium nitride, titanium carbo nitride and many more arrived on the scene, removing a host of problems for faster cutting, even the traditionally difficult non-ferrous metal/alloy cutting e.g., copper alloys, aluminium and its alloys, titanium and its alloys.

Suitable for fast, smooth and steady cutting of hard-fragile non-metal material, such as concrete, marble, granite, tile, etc., with the advantages of excellent cutting performance. Especially Turbo Blade with wave core, its wave core design greatly improved the rigidity of the core.

Diamond-like coatings, very thin and very hard, also appeared and have been enjoying a long run now with their higher costs but equally higher performance. Nano-technology has now joined as one of the most promising new entrants on a very competitive field, where the user in India is thoroughly confused about such a wide variety of coatings, technique, combinations and their mixed economics need expert guidance.

What is Happening Today Machine Cutting Tools: Here is a gist of some of the ongoing research in European nations, just to give the reader a flavour of what can be expected in next two years or so:

Dry machining concepts for precision turning of steels and bronzes - dry machining sequences of aluminium parts - minimal lubrication techniques for machining.

Environmental friendly cooling lubricants - alternative gaseous coolant techniques for machining

Machine tools adapted to the requirements of dry machining - coated cutting tools for dry machining application.

Targets have been set for the properties of cutting tool materials to be developed depending somewhat on the particular class of materials but in general a minimum hardness of 1500 Vickers and a minimum toughness of 8 MPa m% is thought necessary for the intended applications; [compare that with hardly 900 Vickers as the bulk hardness of HSS -the most commonly used metallic tool material today],

Chemical compatibility with the workpiece material will be another be it difficult to quantify attribute of the new materials and coatings systems. CVD, MTCVD and PVD coating technology will be used. A total of 12 new materials or material/coating combinations are to be developed. About 870 tools will be produced and tested. The accompanying research on shape of the tool and on machining conditions is expected to lead to the following productivity increases for drilling in steels a factor of 4 and in A1Si a factor of 8.

This is an "intelligent" cutting insert which Kyocera [Japan] has specially developed for the mass production industry - for the manufacture of brake disks, for example. This was a case where the company made use of its own synergies by adapting a technology employed in its electronics division for the purpose of tool production. The principal focus of the tool system is on cutting costs: the Sensor Tool System detects undue wear and tear or damage right at the cutting edge and alerts the machine control immediately. This method provides an automated process check and reduces the amount of scrap and spoilage accordingly.

Going Beyond Today's Machine Cutting Tool Materials

Super Material Abrasive Resistant Tools or SMART*CUT [CSIRO Australia] technology uses thermally stable diamond composites (TSDC) in the design and manufacture of cutting tools for mining, civil construction and manufacturing. TSDC is more than 1,000 times more resistant to abrasive wear than tungsten carbide (WC). TSDC easily overcame the thermal instabilities limiting traditional diamond composites but it posed a vexing bonding problem.

CSIRO has developed a reliable bonding process and is prototyping drill bits and other cutting tools to take advantage of TSDC's unique properties. Laboratory drilling trials have demonstrated that these prototype bits have twice the penetration rate and expend half the energy of traditional rock coring bits.

In the manufacturing industries, indexable cutting inserts incorporating TSDC would offer several important advantages over tungsten carbide. Such tools are expected to:

* Operate at higher cutting temperatures

Eliminate or at least reduce the need for environmentally damaging cooling fluids

Enable faster and more economical high-speed machining operations.

Acknowledgement: Various inputs from the Internet, the names of laboratories, vendors, or innovators have been mentioned wherever available.

Cutting tools

Cutting tools

Cutting tools:

Machine tools, is a loose description of a wide gamut of machinery employed today in industry for performing various Machine tools task, e.g., turning, drilling, boring, milling, finishing, etc. Even a proper definition and a few comments here would exhaust the word limit for this article, hence we shall jump to the next part, i.e., Cutting Tools.

Cutting tools are various metallic or non-metallic tools that are usually fitted to the machine tools, are easily replaceable and at the end of the day, these hard-working tools do all the dirty work involved in each machining operation. The rest of the machine tool simply powers this tool, or the work-piece because one of them has to be moved while the other remains stationary or fixed.

Now, the entire field of cutting tools today has become so complex, that in a brief introduction like this we may end up skimming the topics alone, without any substance…since the classification and nomenclature of cutting tools has widened very considerably in the recent few decades. The introduction of high speed machining, more and more elaborate with CNC and computerised controls, has literally blown the roof off this particular area -and the uninitiated would find cutting tools a topic simply a science by itself.

Since India has shown an amazing flexibility and versatility in the magical transformation of small lathe machine manufacturing shops going global with retrofitted CNC controls, or even designing and manufacturing such complex machine tools, the stress on automation and its effect on cutting tools looks like an attractive topic for this article.

In comparison with the highly simplified lathe machine above, the complex multi-tool holding, multi-function programmable CNC machining centre today looks like pure science fiction image

Import Duty on Steel may be Axed

Import Duty on Steel may be Axed

Import Duty:

After slashing the import duty on edible oil, the government's radar has moved on to steel prices. It is mulling the abolition of import duty on all grades of steel. The current tariff is about 5 per cent. The steel ministry has forwarded a proposal to this effect to the finance ministry, official sources say. India imports 6.5 million tonnes of steel a year, less than 13 per cent of the domestic consumption of 51 million tonnes.

Current domestic prices are about $950 per tonne, about $50 more than the international steel prices. Industry analysts say without duty, steel imports could rise to around 9 million tonnes. Steel has a major inflationary impact, affecting the cost of automobiles, consumer durables and construction. If approved, this would be the second attempt in recent years to check steel prices through import duty cuts.

Last time, the previous National Democratic Alliance government had slashed the import duty from around 15 per cent to 5 per cent in 2004, months before the general elections, which it lost. Sources said the steel ministry would prefer abolishing the import duty on steel rather than levy an export duty of 10 per cent, since exports would still add to the net realisation of the producers. Prices of steel in the international market are rising steeply.

Industry officials say even if the government levies an export duty of 10 per cent, the producers would end up having a net realisation since prices are rising fast. Steel prices in the last four months (Dec-Mar) have risen in the international market from an average of $300 per tonne to $900 per tonne. In comparison, prices in the domestic market have risen only by Rs 6,000 during the four months to the current range of Rs 33,000-34,000 ($950) per tonne.

Electronic comparator

Electronic comparator

Tespa India Electronic comparator
Tespa India offers an electronic comparator, the new dimension in length metrology. The Confidence Petroleum Group is involved in the business of manufacturing LPG cylinders and bottling, marketing and blending of LPG, auto LPG cylinder manufacturing and auto LPG dispensing for more than a decade. The company also provides logistical support to PSU oil majors at national level. Energtek Inc., is a US based company with subsidiaries in the US, India, Ukraine, and Israel.

ANG technology

ANG technology provides cost-effective storage of NG, by maximising tank storage capabilities. ANG technology utilises activated carbons placed inside the tank to adsorb greater quantities of gas, similar to a sponge. Use of ANG technology creates two possibilities: similar volumes of gas can be stored in the same container at a lower pressure significantly reducing the costs of refuelling infrastructure, and fuel costs for the driver. Plus, lower pressure allows greater flexibility in NG tank design (as opposed to standard cylindrical NG tanks); and larger volumes of NG can be stored in the same container, at the same pressure enabling vehicles to significantly increase driving range, without increasing the size of the tank.

In the first phase of the joint venture, Confidence Petroleum will make an investment of Rs 100 crore for co-ownership of Energtek’s subsidiary Primecyl LLC. A new fully owned subsidiary of Primecyl LLC, “Confi Energtek Asia Ltd”, will be established in India to carry the JV businesses in India and throughout Southeast Asia which includes Bangladesh, Indonesia, Thailand, Singapore, Philippines and Pakistan. Primecyl LLC is also the owner of Ukcyl Ltd., a manufacturing facility for high-pressure cylinders in Ukraine.

Commenting on this JV, Mr Nitin Khara, Chairman and Managing Director, Confidence Petroleum India Limited said, “We are Asia’s largest LPG cylinder manufacturer and also a leading parallel LPG bottler in India. Keeping in line with our growth strategy, we are aggressively planning to establish ourselves in the natural gas energy segment. This JV is one step towards achieving our goals.”

While expressing great delight at Confidence Petroleum’s investment into Primecyl and the formation of a JV, Mr Lev Zaidenberg, Chief Executive Officer, Energtek Inc., said, “This agreement allows Energtek and Confidence Petroleum to combine the technology, manufacturing, and marketing resources needed to provide a natural gas supply solution that is financially beneficial to energy consumers across Asia.” Energtek provides proprietary solutions to meet the technical and economical challenges of NG delivery to vehicles worldwide, with a major focus on the 2- and 3-wheel vehicle market in Asia. Advantages are: Needs no dressing after weld, saving time and energy; Quite handling and light in weight; Needs no power, as such portable; and, the operation is fast and accurate, no skilled operator required.

Butt welding machines
Kritonics offers butt welding machines. Being in wire or cable drawing industry, must ensure continuous and uninterrupted process. While drawing as well as cable or conductor manufacturing, butt welding assures firm joint for continuing coil after coil or during breakage in the drawing process. Butt welding is the most modern resistance welding process which ensures joint strength even 25% higher than the parent metal. The company"s micro and wire butt welders are specially designed for ferrous and non ferrous wire processing industries in the manufacture of cable and conductors, wire ropes, fine wires, cycle tyre bead wires, transformers, etc. The automatic welding process guarantees high tensile and uniform welds withstanding subsequent drawing. These butt welders are product of many years of research and development in the field of resistance welding technology. Magnifying glass and lamp assembly is available as standard optional extra, to ensure correct spacing of the wipe ends and proper overhang from the electrodes with perfect alignment.
